Die Casting vs. CNC Machining: Choosing the Right Process for Mid-Volume Production

At 5,000–50,000 units a year, the right process isn't obvious. Here's the framework we walk customers through before quoting either way.

Low volumes point to machining. High volumes point to casting. The mid-volume band in between is where most of our sourcing conversations actually happen, and where the wrong call is most expensive.

Tooling amortisation is the first number to run

A die-cast tool can cost more than a year of machining time on the same part. Below roughly 8,000-10,000 units annually, that tooling investment rarely pays back inside a typical program life.

Geometry changes the answer

Thin, ribbed, or highly cored geometries that are difficult to machine economically often favour casting even at lower volumes, because the alternative is expensive multi-axis roughing just to remove material a die would have never put there.

  • Under ~8,000 units/year: CNC machining almost always wins on total cost
  • 8,000–30,000 units/year: depends heavily on geometry and tolerance bands
  • 30,000+ units/year: die casting typically wins unless tolerances are very tight
  • Frequent design revisions favour machining — no tool to rework
